Foams are relatively new forms of polymer-based materials. They are light in weight and versatile, and are employed increasingly in a variety of applications that include thermal and acoustic insulation, core materials for sandwich panels, fabrication of furniture and flotation materials. ... A plastic foam material consists of a gas phase dispersed in a solid plastic phase and derives its properties from both. The solid plastic component forms the matrix. The gas phase is contained in voids or cells. ... The term cellular plastic, a synonym for plastic foam, is derived from the structure of the material. Foams are classified as open-cell or closed-cell. In closed-cell foams each cell (more or less spherical in shape) is completely enclosed by a thin wall or membrane of plastic, whereas in open-cell foams the individual cells are interconnected.

Cold forming is similar to compression molding in that material is charged into split mold; it differs in that it uses no heat only pressure. Part is cured in an oven in a separate operation. Some thermoplastic sheet material and billets are cold-formed in process similar to drop hammer-die forming of metals.

Blown foam is an expanded matrix, similar to a natural sponge; syntactic foam is the encapsulation of hollow organic or inorganic micro spheres in the plastic matrix; and structural foam is a foamed core surrounded by a solid outer skin. All three types of foam plastic can be produced using processes such as injection, extrusion, and compression molding to create foam products in many of the same shapes as solid plastics products. The difference is that creating foam products requires processes such as the addition of chemical blowing agents, different mixing processes which add air to the plastic matrix, or a unique injection molding process used to make structural plastic.

CFCs and HCFCs are used in the manufacture of some blown plastic foams which are termed either rigid or flexible. Rigid plastic foams are mainly used in insulation but are also used for packaging material and as filler. Flexible foams are primarily used for articles such as upholstered furniture, car seats and mattresses. ... In rigid insulation foams, the CFCs and HCFCs are retained to improve insulation. In nonrigid foams the blowing agent is not fully retained.

What makes automatic molding automatic is the mold. There are a number of requirements for automatic molding. The machine must be capable of consistent, repetitive action. The mold must clear itself automatically. This means that all the parts have to be ejected using a runnerless mold, or that the runner and the parts have to be ejected in a conventional mold. There may be some method for assisting in the removal of the pieces, usually in the form of a wiper mechanism, air blast, or robot. All machines used automatically must have a low-pressure closing system to prevent the machine from closing under full pressure if there is any obstruction between the dies. The machine shuts itself off and/or an alarm is sounded. Automatic molding does not necessarily eliminate the operator. Many times, an operator is present to pack the parts and perform secondary operations. Automatic molding gives a better quality piece and more rapid cycle. In automatic molding an experienced person usually attends several machines. Unless the powder feed and part removal are automated, this person takes care of those operations.

A variation of conventional compression molding, this process uses two metal molds having a close-fitting, telescoping area to seal in the plastic compound being molded and to trim the reinforcement. The reinforcement, usually mat or preform, is positioned in the mold, and the mold is closed and heated(pressures generally vary between 150 and 400 lb/in. ²). Mold is then opened and part lifted out.
