Par chauffage (généralement à la vapeur d'eau), on obtient, par gonflement et autocollage, des billes qui peuvent être associées en forme. Le polystyrène expansé est une mousse toujours rigide comportant 98 % d'air immobilisé dans 4 à 6 millions de cellules par décimètre cube (le pentane disparaît par porosité et laisse des bulles d'air).
